Question:
I'm a great HVAC technician, why would I recommend replacing equipment that I know I can fix?
Answer:
Many times a repair is the right choice, but leave that choice in your customer's hands. Don't decide for them. A professional HVAC technician should educate and even advise their customers, but you should always present the customers with their options. The customer may have many areas in their life and life style that are different from yours. The customer may have done major repairs on their automobile for instance, only to end up replacing it in a short time. Given this bitter experience, they may not ever want to consider a repair simply because you are capable of doing one. Get my point? As a service tech, it simply isn't your choice to make, and not presenting every option is the same as making the decision for the customer and not telling them.
Question:
If I find a hole in a furnace's heat exchanger, but the customer insists on having repairs or a cleaning done anyway, should I do it as long as they sign off on it?
Answer:
No. Integrity works both ways here. We not only want to never cheat a customer, but also never put them in harm's way with a real safety issue. It is better to lose the customer than to knowingly put them at risk. This is no time to be bullied into doing something that you know is wrong.

Is it ever OK to cut an access hole into the cabinet of a furnace to facilitate easier inspections?

Never under ANY circumstances should the furnace cabinet be cut into or altered. In general, the furnace should not ever be modified from it's original design. You assume untold liability when you alter a furnace in the field. Just don't do it!
